When Jack came back, didn't he say something about his plane having issues or not being able to take off or something?
But...the last episode saw all former teams come back.
Is it just me or is something there not adding up? I think he might have been told to mention the plane issues as a "cover story" to protect spoilers.

Jack confirmed on a podcast that his plane did indeed have issues. I believe he flew out, and it was the connecting flight that had issues and then he got a call from the producers asking him to return because Harrison was on the verge of quitting and he may have a chance to re-enter the game.
Also, the Karma players confirmed that all eliminated teams were flown home upon elimination, then flown back for the finale.

The connecting flight to LA was delayed, and when I finally got to LA; the whole Harrison situation was unfolding. I was told not to head home to New Jersey, and instead wait in LA for a night until given word of whether or not I’d be returning.

In fact, I think I remember hearing about the other players returning. Have you seen Endurance? There's another podcast that mentions how the time gap between Endurance and Karma really helped things since it gave the Karma contestants a fresh outlook on things.
